I tension my own ribbon. You'll need to practice a bit (on a dummy frame). But, once you get use to the material, you can "feel" when it's right. I use a jeweler's loop to help with the alignment. Ribbons are complex machines - I've built two decent "art-pieces" and spent a bit of time drooling over...

I do a lot of this. It's easy to track ADR/VO if an editor is going to deal with it later. Your client shouldn't have to bring THAT MUCH gear - a daily and a laptop (press play and do the part). The rate cut thing is questionable. I always have my powerbook with me - even in super-equipped post hous...

It really depends on the year it was made and the size of the knob.
$70-$80 is an average price for these lovely pedals. If you put it up on eBay, you're sure to cause a bidding war that could double that as long as it works and is cosmetically respectable.

Fader length does not have an impact on the sound - I personally don't like the long faders on 512/20 because the Alps faders used aren't "silky" smooth faders like a P&G Fader and it's kind of hard to get a consistent fade. The shorter faders on the m50 are easier to manage. Don't get me wrong, tho...

I could be wrong but, what I remember is: The 512 has 100mm faders, 2 more aux sends (4 total) and both have an external power supply to make room for the added aux amps and faders. The bussing and I/O remained the same through the M-5xx's history. I've never taken apart a 512 or 520 so I don't know...
